Developed specifically for forced water circulation, the boilers are available for use with natural and propane gases. The boilers are designed to be mani folded together to give inputs up through 8,000 Mbh. The boiler design is A.G.A. certified, and is constructed and tested in accordance with A.S.M.E. regulations for up to 50 psig working pressure (100 psig working pressure avail able on special order). The cast iron surfaces will afford long trouble-free service while providing optimum compactness for an atmospheric gas-fired Hydronic system. Relatively small water content, and specially designed burners and controls permit close temperature control of the boiler water. Consequently, the boilers are not equipped with internal tankless water heaters. Recommendations are available for the installation of an external heat exchanger with the boilers which will give domestic hot water supply. The GWM features: compact, light weight design; no separate base or combustion chamber; 5 thru 7 sections ranging from 264 Mbh to 396 Mbh input (see Table 1). The boilers are manifolded together to give input combinations as listed in Table 2. Other installation data are also given in Tables 2 and 3. This manual gives the necessary information for the proper assembly, installation, operation, maintenance, and service of the units. For special problems contact American-Standard, Hydronics Department, 25 Rano Street, Buffalo, New York. INSTALLATION REQUIREMENTS The boilers should be installed in accordance with the latest American National Standards "Installation of Gas Appliances and Gas Piping" obtainable from the American Gas Association 1515 Wilson Blvd., Arlington, Virginia 22209. Installation should also conform with re quirements of local gas company and all state and city.building codes. The boilers are approved for installation on nan-combustible flooring only. On hot water systems, the expansion tank should not be installed in cold or exposed place. If pipe leading to or from the tank freezes, serious damage may result. If valve of any description is installed in the piping leading to or from the expansion tank BE SURE THAT IT IS OPEN WHILE THE BOILERS ARE EN OPERATION. LOCATION Locate the boilers near the chimney or flue and as centralized with respect to the heat distri bution system as practicable. Provide the necessary service accessibility clearance. For locations where the Poor is not level or if water conditions exist, the boilers should be mounted on a concrete base, preferably to a height of 3". 06524 gwm gas boiler SERVICE ACCESSIBILITY CLEARANCES From combustible material to boilers or vent collector - 6 inches. Front and rear for servicing, cleaning or removal of controls, burners and circulator - 24 inches. In utility room installations, the door shall be wide enough to allow the largest part to enter or to permit the replacement of another appliance such as a water heater. COMBUSTION AIR AND VENTILATION Adequate facilities must be available for providing air for combustion and ventilation. Except for installations in large spaces (such as full basements) where infiltration can normally be assumed to provide sufficient air, this will usually necessitate: (a) Two openings to interior space having adequate infiltration from the outside, one near the floor, the other near the ceiling installed in the door or a single wall of the boiler room. Each opening must have a minimum free area of one (1) square inch per 1000 Btu per hour of input rating of all appliances in the room. (b) Additional opening to exterior space when combustion air must be obtained from outside, minimum free area of 1 square inch per 5000 Btu per hour of input rating, or in accordance with the methods outlined in the latest issue of A.N.S. Z21.30 entitled "Installation of Gas Appliances and Gas Piping". CHIMNEY 1. Where two or more boilers vent into a common flue, the area of the common flue should at least equal the area of the largest flue or vent connector plus 50% of the areas of the additional flue or vent connectors. 2. Flue or vent connector must be inserted into, but not beyond, the inside of the chimney flue. 3. Horizontal runs of flue pipe should be kept at a minimum and should pi tch upward from the boiler at least 1/4" per foot. l 1 fi ' 06525 GWM GAS 30ILER u TESTING Before connecting boilers to system, plug openings, fill boilers with water and subject to not less than 10 lbs. nor more than 50 lbs. pressure. Inspect boilers inside and outside for leakage as a result of breakage from handling and shipping. To safeguard accuracy of gauge and controls supplied with boilers, do not install until after test. This precaution of testing the boilers will simplify handling of any necessary replacements or adjustments and assist in treating claims against transportation companies. After test, drain and remove plugs where required. i Boiler Number GWM-5 GWM-6 GWM-7 TABLE 1 - RATINGS FOR NATURAL AND PROPANE A.G.A. Input Btu/Hr. 264,000 330,000 396,000 A.G.A. External air separators such as dip tube or inlined accessories are not required. This important feature on the L. H. END SECTION also allows for considerable simplification of the near boiler piping (See Figure Below) and assures positive air separation essential to proper system performance. The ELIMINAIEE plus the recommended piping provides for a substantial saving in material and installation cost. FLOW PIPE- iL------ EXPANSION TANK PIPING FOR FLOW PIPE 8 EXPANSION TANK FIG. 4 -if,1 06534 GWM GAS 30ILER CAUTION If and when boilers are used in connection with refrigeration systems, boilers should be so installed that chilled medium is piped parallel with the heating boilers using appropriate valves to prevent the chilled medium from entering the heating boiler. When hot water heating boilers are connected to heating coils located in air handling units, where they may be exposed to refrigerated air circulation, such boiler piping system shall be equipped with flow control valves or other automatic means to prevent eravitv circu lation of the boiler water during the cooling cycle. The expansion tank should not be set in a cold or an exposed place. If the pipe leading to or from the tank freezes, serious damage may result. If valve of any description is installed in the piping leading to or from the expansion tank BE SURE THAT IT IS OPEN WHILE THE BOILERS ARE IN OPERATION. ( SUPPLY PIPE SECONDARY 4. Installation should be accomplished as follows: FIG. 6 - Crated Boiler 1. Nails 2. Side Fasteners UNPACKING BOILERS (See Fig, fi ) Place the boilers close to final location, if possible, before removing the shipping crates. (See Fig. for spacing of boilers). If American-Standard cast iron headers are used (optional equipment), up to 8 boilers may be placed in a row. If more than 8 boilers are used witfrthese headers, the boilers should be split into two rows (9 thru 16 boilers) or into three rows (17 thru 21 boilers). The rows should be piped in parallel. Each crate should be removed as follows: 1. Unfasten all crating wire at the corner of the crate. 2. Remove nails fastening crate sides to top and bottom of crate. Lift off the crate top and unwrap crate side from crate base. Remove the plastic bag. 3. Remove blocking which holds burners in place and which supports burners. 4. Loosen four cap screws that hold boiler to the crate base, one at either side of end sections. Remove both screws at one end section so that the two remaining screws can be slid out of the slots in the other end section. Move the boiler off the crate base to the final location. Floor should be level where the boilers are installed. 06536 GWM GAS BOILER WATER HEADER INSTALLATION Install water headers. If primary-secondary pumping arrangement is used, refer to Figures 8, 9, and 10. If supply-return manifold arrangement is used to give parallel flow, refer to Figures Hand 12. Secondary circulators should be installed in accordance with these figures after the jacket is installed. If American-Standard cast iron headers are not used, then headers shou.a be fabricated giving comparable locations for supply and return piping, relief valves, temp-pressure gauges and operating controls. The header diameter(s) should conform to the system supply and return size given in Table 2. INSTALLATION OF JACKET Each jacket should be installed as follows: 1. Install the four jacket angle clips to the front and rear plates with *3 x 3/8" sheet metal screws (See Fig. 7). 2. Hang the L. H. side panel and the R. H. side panel onto the jacket anuie clips. Fol lowing filling, the piping elsewhere in the system should be checked for leaks. After boilers are in operation make-up water should be added slowly. When filling a system, the pressure must not exceed 50 lbs. (100 lbs. with 100 lb. relief valve). If it does, it must be relieved immedi ately and the relief valve failure investigated and corrected, other wise pressure may build up and cause damage to heating system. The owner should occasionally check the readings on the press-temp gauges. The higher range scale Indicates the water temperature within the boiler- header; and, should the water exceed 250F, opera tion must be discontinued until the system is checked and the fault corrected. The lower range scale indicates the pressure within the system and should not exceed 50 lbs. (100 lbs. with 100 lb. relief valve). In a closed system the boilers and piping are entirely filled with water except for a cushion of air in the upper portion of the ex pansion tank. When the water is heated, it expands, compressing the air. If, for any reason, this air were completely displaced from the tank, there would no longer be a cushion. In that event an in crease in water temperatures would cause a corresponding increase in volume and pressure would force the relief valve open to discharge the excess volume. To correct such a condition, the expansion tank must be drained enough to permit the tank to fill with air. { 06552 30 GWM GAS BOILER PIPING ARRANGEMENT AND LIGHTING INSTRUCTIONS 24 VOLT SYSTEM 6 and 7 Section - Natural Gas AUTOMATIC--------- i - GAS SUPPLY TO ASSEMBLY OF GAS VALVE AND MANIFOLD - 2* VOLT SYSTEM ' - '06553 GWM GAS BOILER PIPING ARRANGEMENT AND LIGHTING INSTRUCTIONS 24 VOLT SYSTEM 5 Section - Natural Gas 5,6, and 7 Section - Propane Gas 3_L FIG. 22 ASSEMBLY OF COMBINATION CONTROL AND MANIFOLD 24 VOLT SYSTEM COMBINATION CONTROL COMBINATION AUTOMATIC PILOT. TMEPERATURE LIMIT CONTROL The temperature limit conn.ui Is located in the upper left corner of the control vestibule. The limit control can be checked and adjusted by removing the front door. If replacement Is necessary, more ready access is obtained by: 1. Removing jacket top panel screws an each side. 2. Lifting top panel in front only until side panels can be moved outward approximately 1/4 inch allowing upper front panel to be removed. 3- Limit control is now completely exposed for service. 4. Replace panels and screws In reverse order. 5- Set limit control to 220 F or lower, if desired. 06556 GWM GAS BOILER MAINTENANCE general IT IS IMPORTANT THAT THIS BOILER BE INSPECTED ONCE A YEAR BY A COMPETENT SERVICEMAN TO INSURE CONTINUED RELIABLE, SAFE OPERATION. This inspection should include checking of all boiler safety controls, pilot, section flueways and burners. See next page for instructions on burner and section inspection and cleaning. IN FALL BEFORE STARTING BOILER Drain system sufficiently to remove sludge in bottom of boiler. Do not drain more water than necessary to remove sludge, then refill to proper level as directed in this manual. MAINTENANCE OF BOILER WHILE IN OPERATION Check water level regularly and add water slowly when needed. If water must be added frequently, check system for leaks. This boiler is fired automatically. IN WINTER WHILE NOT IN OPERATION Drain entire system to prevent damage from freezing. Drain through drain cocks located at lowest point in system. Be sure boiler is completely drained. IN SUMMER WHILE NOT IN OPERATION Keep the system filled as during the heating season. This is the recommended time to have a periodic check up of all safety controls and a close inspection of the burners, flue passage ways, and flue pipe. It is also good practice to recheck the input firing rate and the gas air mixture on the burners to see that the boiler is operating at normal efficiency. GENERAL MAINTENANCE OF HEATING SYSTEM Keep radiators and convectors clean. If a hot water radiator is hot at the bottom but not at the top, it indicates that air has accumulated inside and should be vented. To vent radiator hold small cup under air vent (located near top of radiator), open vent until water escapes and then close. Fill hot water systems only as directed in this manual. If much water is added to system, it is advisable to heat system to a high temperature and vent again. This will make less venting necessary during the winter. C v. 06557 GWM GAS BOILER njSPECTION AND CLEANING OF BOILER BURNERS AND FLUEWAYS For maximum efficiency and safe operation, burners and boiler flue passages should be inspected and cleaned, if necessary, once a year. inspection Procedure: 1. Turn manual shutoff valve and pilot shutoff valve to off positions. 2. Remove lower front panel from boiler by lifting upward and pulling out. 3. Remove pilot line, vent line, and thermocouple. 4. Remove the burner access door (See Figure 25). 5. Remove burners by lifting at the rear, sliding them toward the back of the boiler until free of the spuds, and lifting them out over the manifold. 6. Check burner gas ports or ribbons for lint and dirt. 7. Section cleanliness can be checked with a mirror and light inserted in the opening where the burners have been removed. BURNER CLEANING If burner inspection reveals rust, scale or lint present, clean as follows: 1. Drilled Port Burner - Pass a #30 or #31 drill through the ports and shake any dislodged material out through the mixing tube. 2. Ribbon Burners - Remove ribbon, hold down clamps, and then remove ribbons. Separate ribbons by fanning out and clean with wire brush. Reassemble to burner. SECTION CLEANING If section inspection reveals soot or scale, clean as follows: 1. IMPORTANT - BE SURE TO REMOVE BURNERS BEFORE PROCEEDING. 2. Remove flue pipe, jacket top, and canopy-drafthood assembly. 3. Clean sections with a wire flue brush. Reassemble, carefully locating all parts. 5. Install burners and light pilot. Check burner air adjustement as directed in this manual. C , ,{ i 06558 GWM GAS BOILED 06559 MAIN RETURN HEADER GWM GAS BOILER 39 WATERMIXER ARRANGEMENT 06560 II5V.-60CY. The heat transfer surface has been carefully designed to give optimum performance and reliability. However, the presence of contaminants such as scale, sediment and boiler sealing compounds in the section waterways may serve to insulate the heat transfer surface and cause premature fail ure of the sections. Scale build-up can be prevented by good installation practices which elimi nate addition of makeup water to the system. Sediment which may accumulate in the boiler should be flushed out on a regular basis in accordance with recommended maintenance practices. Occasionally, leaks will be detected in the system. These leaks are usually of such a nature that they may be prevented or corrected by good work manship. Every effort should be made to correct them without the use of boiler sealing compounds. If sealing compounds are used, they should be used as sparingly as possible and never in excess of the manufacturer's recommendations. Following their use the boiler must be thoroughly flushed out. Otherwise, serious damage may result. In some special installations, glycol anti-freeze is added to the water in the system to protect against freezing during cold weather when the boiler is not being fired and the system is not drained. Although American Standard cannot recommend this practice, we recognize that glycol anti freeze will occasionally be used. Heat transfer is poorer with glycol than with water. Therefore, glycol should never be used in greater quantity than 50in the system; with any quantity, radiator output will be lower than with plain water. It is always better, when possible, to drain the en tire system, rather than use anti-freeze; the heating system and house plumbing will not freeze while the heating system is operating; and plumb ing is not protected if the heating system is not operating, whether or not anti-freeze is used. Cast iron is highly resistant to corrosion. However, some propellants used in aerosol cans break down into poison gas and corrosive gas at high temperature; if aerosol mixtures are used near boilers, the aerosol will enter the boiler flame and be heated. Continued use of aerosol cans near heating systems may result in severe boiler heating surface corrosion and possible danger to health.
