The failure to observe these instructions - no matter whether intentionally or negligently - releases the manufacturer from all liability and warranty claims. The present operating instructions are designed to familiarize users with the gaskets and their use. The operating instructions should be available to the operating and maintenance personnel and should be read and understood prior to any assembly and maintenance work. By knowing the present operating instructions, you can avoid damages to the gasket system and achieve a faultless operation. The figures and data contained in the present operating instructions are subject to change and further development. The latest edition will always supersede all previous ones. 1.2 Scope The gasket system 3000 is used for sealing glasslined flange connections on reactors and storage tanks and for pipelines. The gasket system should only be used within its admissible operating conditions. 2 Safety The safety instructions refer exclusively to the scope of delivery. Please also note the safety instructions valid for your reactor/system and the liquids to be sealed. 2.1 Warnings and symbols In the operating instructions, the danger symbol is used to draw your attention to especially important information. m Compliance with these man datory instructions helps to avoid personal injury and damage to property. m2.2 Safety instructions Please note the following instruc tions: Do not practice any working methods which may endanger safety. In the case of malfunctions, the reactor/system shall be immedia tely stopped and protected against unauthorized restart! Malfunctions shall be immediately corrected! If the gaskets are worn or defective, leakage may occur. This leakage may cause risks to your plant as well as to man and the environment. Therefore, you should ensure regu lar inspections and suitable pro tection and collection facilities, if necessary. Hot system elements need to be protected against accidental con tact. Ensure a safe, environmentally sound disposal of operating and auxiliary substances and replace ment parts in accordance with the valid regulations. PTFE or fluorocarbon caoutchouk may never be burnt or ignited because they produce highly toxic vapors. If fluorocarbon caoutchouk was nevertheless burnt, you have to wear protective gloves because of the possible presence of hydrofluo ric acid. Please note that hydrofluoric acid attacks glasslined surfaces very strongly. 3 Transport and storage In order to guarantee an as-new condition of the gaskets, maintain the following storage conditions: n dry and dust-free n gaskets should be preferably stored in a lying position. If suspended for storage, provide large supporting area. n Do not use standing storage. n steady temperature and ventilation n protection against direct influences of heat and ultra-violet light 2 Pfaudler GmbH Gasket System 3000 AF3000/GR3000/UF3000 4 Construction In addition to the general demands on gaskets for glasslined apparatus (resistance to chemicals and temperature, leakage proofness and elasticity), the capability of the gaskets of being adjusted to the properties of the glasslined flange surfaces is of special importance. Pfaudler supplies special gaskets for all glasslined apparatus and systems. The gasket system consists of the following components: n PTFE envelope chemically modified polytetrafluor ethylene with excellent chemical, thermal and dielectric properties, tested with a stabilized DC voltage of 7000 V in accordance with the GKV guidelines. FDA approval under Title 2, Code of Federal Regulations #177.1550. n Corrugated ring austenitic stainless steel characterized by high chemical resistance to aggressive substances. n Gasket insert AF3000: asbestos-free soft material based on viton-bound aramid fibers. GR3000: high-quality, adhesive-free, bound expanded graphite. n PTFE internal envelope and UF3000 filler material for gasket types WKT and WKTV. Discoloration of the PTFE envelope during operation has no influence on its functional properties. Important: We recommend using only Pfaudler approved gasket systems in combi nation with glasslined flange con nections. Other gaskets might put the entire system at a risk. Pfaudler GmbH 33 Gasket System 3000 AF3000/GR3000/UF3000 6 Installation of the gaskets 6.1 General instructions The gaskets should always be placed on dry, clean sealing surfaces. Tighten all screwed connections evenly with the prescribed torque. m For the proper torques, please refer to Operating Instructions 318 or the assembly drawing. The gasket types with a corrugated ring are equipped with holding brackets. If a used gasket is installed, its original position can be restored by this feature. Furthermore, the gaskets no longer slip off from inclined nozzles. For manhole covers, the holding brackets are shifted and clamped in below the circumferential VA ring. For assembly and reactor covers, the holding brackets are fastened to the profiled ring using grooved drive studs. 6.2 Installation of the agitator nozzle gasket type WTR The WTR gasket design was specifically developed to compensate for inclinations of agitator nozzles. The gasket is equipped with two wedge-shaped inserts. By turning the inserts against each other, the gasket thickness can be modified. Thus, an inclination of the agitator nozzle can be compensated. The required total thickness of the gasket is obtained by installing an additional gasket insert, if necessary. When not pressed, the asbestos-free gasket should be 2.5 to 3.0 mm higher than the distance between the glass surfaces of the agitator nozzle and the intermediate flange when mounted (refer to Fig. 3). When tightened with the prescribed torque, the gasket will thus be prestressed to the extent necessary to ensure proper functioning. 6.2.1 Installation on agitator nozzles without leveling ring The distance between the top edge of the agitator support and the glass surface of the agitator nozzle is 20 mm when delivered from the factory (measured at the highest point of the agitator nozzle). Use a water level to measure levelness in two directions at an angle of 90. t Measure the distance from the upper edge of the agitator support in several locations around the gasket's perimeter. The distance should be identical in all points and should be 12.0 - 12.5 mm in order to achieve the necessary compression of the gasket. t If the value measured is greater, insert an additional (plane) gasket insert of suitable thickness. Gasket inserts will be attached to spare part order. t Put the intermediate flange in place and tighten it with the prescribed torque. 4 Pfaudler GmbH 6.2.2 Installation on agitator nozzles with a leveling ring For agitator nozzles sized DN 250 or more, the two-piece, wedge-shaped leveling ring is adjusted on the agitator nozzle already in the factory and pinned down. The support area is orthogonal to the agitator shaft. When replacing a complete cover and nozzle of a reactor with an assembly cover (series CE, E, DG), the leveling ring must be readjusted. Please call a service technician for performing this type of work. Gasket installation procedure: t Measure dimension z = distance be- tween the glassed surface on the bottom side of the intermediate flange and the support area of the leveling ring; z may be ne gative if the glassed surface is above the level of the support area. t Determine dimension a in 4 to 6 points. a is the distance between the leveling ring and the glassed surface of the agitator nozzle. The sum of a and z is the chamber size y available to the gasket when compressed. t Place WTR gasket on the nozzle. t Ensure a horizontal alignment on all sides of the gasket by turning one of the gasket inserts in the upper side of the gasket (water level). t Measure the height of the gasket in several locations around the gasket's perimeter. The height should be identical in all points and should be y +2.5 mm to y +3.0 mm in order to achieve the necessary compression of the gasket. t If the gasket height is lower, insert an additional (plane) gasket insert of suitable thickness. It is furthermore characterized by high thermal resistance and strength within a broad temperature range. It is only attacked by molten alkalis and fluorine at high temperatures. Together with the corrugated ring, the gasket inserts form a strong, elastic combination which prevents the gasket from being pushed out even at high internal pressures or from being drawn in if a vacuum is present. The system has been matched to the special features of the glassed flange surfaces. The two-component UF3000 filler material is pressed out of the double cartridge using the specially provided compressed air gun CP3000 and mixed in a spray nozzle that functions as a static mixer. The UF3000 is automatically shaped to optimally fit all surface tolerances and differences in shape of the flange surfaces. When cured, it forms a stable, highly solid filler material. After curing, the gasket has the same elasticity at all points around its perimeter. Contrary to soft filler materials, UF3000 ensures that once the gasket fit is reached, it does not change even at different pressures or temperatures. The mechanical skills for properly applying the filler material are easy to learn. Nevertheless, we recommend attending a training course by a service technician on location or at Pfaudler's in Schwetzingen. Contrary to packings consisting of ground or cut fitting pieces the quality of which largely depends on the workmanship of the fitter, the gasket can be optimally adjusted to the glasslined flange faces when observing the handling instructions. m In order to avoid damages to the PTFE envelope of the gasket (Fig. 5, item 1) by the filler material, the WKT and WKTV gaskets have a special PTFE internal envelope. Therefore, the filler material should only be injected into the PTFE inter nal envelope (Fig. 5, item 4) provided for this purpose. 3 2a 2 1 1 Air gun 2 Double cartridge 2a Closure cap 3 Static mixer Figure 6 CP3000 air gun 7.2 Installation and packing procedure The installation of the gasket and the application of the UF3000 packing require very few tools and appliances: n CP3000 air gun, part no. 021 936n UF3000 double cartridge with static mixer, part no. 021 937(the static mixer may also be ordered separately by specifying part no. 021 937M) n customary water bucket n customary thermometer for water bath, min. measuring range 30 . . . 50 C Technical features of the CP3000 air gun n Air connection, internal thread 1/4". A highly flexible pressure hose DN 6 or 1/4" must be used. n Compressed air supply max. 8 bar n Max. operating pressure of the air gun 6 bar (can be adjusted on pressure regulator) n Sound level < 83 dBA n For explosion protection, refer to Annex 3, EC Declaration of Conformity m Risk of getting hands or fin gers squeezed in between the feed pistons and the housing. When the safety device is intact and has not been manipulated, the feed pistons can be moved back and forth by the air pressure with the double cartridge installed only. Cut off the air supply to put the air gun out of operation or clean it. If it is necessary to clean the inter nal shell, the feed pistons may be moved manually. The air gun may only be operated if a water separator/oiler is fitted to the air connection. Do not alter or remove the pressure controller. Only Pfaudler original spare parts may be used for re placement. 6 Pfaudler GmbH Gasket System 3000 AF3000/GR3000/UF3000 The air gun shall be checked for any defects or damages and should only be used if in perfect condition. Damaged air guns should be taken out of service immediately and send to Pfaudler for repair. Do not try to modify or repair the air gun. The air gun hose should be positioned in a way to avoid any tripping or tangling. Take care when connecting and disconnecting the air gun hose. All users and people nearby must wear safety glasses. The user also has to wear gloves. Please handle and store the air gun with care. The air gun or the static mixer must not be pointed at people or animals when ready for use. 7.3 Storage and transport of the UF3000 filler material Shelf life: refer to label print Storage temperature: +2 . . . 40 C Transport temperature: Short-term deviations from the storage temperature are possible. m Dry storage: After reusing close the cartridge again, it is dura ble for 6 months. 7.4 Standard consumption values UF3000 is sufficient for a gasket perimeter of approx. 1 m, but any residues remaining in the last double cartridge opened may be reused. For this purpose, simply remove the static mixer and close the double cartridge again. A used static mixer must be disposed of because once mixed, the material cures inside the mixer. The series of pictures (refer to Section 7.6) is used to describe the proper use by the example of a main flange gasket. This is done most efficiently by immersing the double cartridge into a bucket of hot water for approx. 30 min. n If the specified temperature is exceeded, the mixed filler material cures very quickly. n Temperatures lower than the desired temperatures prevent a smooth injection due to the high viscosity of the material. Table 3 UF3000 curing time Ambient temperature [C] 5 15 25 Curing time [h] approx. 7 approx. 4 approx. 2 Ambient temperature n The curing time of the UF3000 two- component filler material depends on the ambient temperature. n At especially low ambient temperatures (< 5 C), it is easily possible to cure the UF3000 filler material within a few minutes with the help of the apparatus heating system. When curing, the temperature at the gasket should not exceed 60 C. m Only the static mixer provid ed may be used. The static mixer must not be modified Only the outer tip may be cut off in order to reach a broader applica tion area. The remaining intact mix er field ensures faultless mixing even without the tip. As the filler material AF3000 cures quickly, it is advisable to place the agitator inside the reactor already before injecting the gasket and lowering the cover of a two-piece reactor. The filler material must be allowed to cure without being disturbed. However, you may start setting up the drive or connecting the piping, for example, while the material cures. Of course, our service technicians are also available on request for all works described. Use intermediate layer to protect the glass! Estimate gap width in order to determine the necessary quantity of UF3000. 3 The temperature of the UF3000 filler material should be 40 10 C when injecting the material. Warm up the filler material, if necessary (refer to Section 7.5). 4 Insert double cartridge into the half-shell of the air gun, note that the larger cartridge must be on top. 8 Pfaudler GmbH Gasket System 3000 AF3000/GR3000/UF3000 5 Unscrew cap from double cartridge . . . 7 6 . . . and screw on static mixer until it is firm. Connect compressed air to the air gun. Press trigger on air gun. The ejection speed can be adjusted at the pressure regulator (Fig. 1, item 4). m Excessive pressure may lead to extreme contamination of the air gun in the area of the feed pistons (especially if the double cartridge has not been prewarmed), because the components of the filler material may emerge backwards through the cartridge piston due to the ram pressure on the static mixer. The UF3000 filler material is injected evenly corresponding to the estimated sealing gap width until the internal envelope is completely filled. It is advisable to use a support to inject the filler material into the suspended gasket. Pfaudler GmbH 9 Gasket System 3000 AF3000/GR3000/UF3000 8 Gaskets with a large, unwieldy diameter can also be injected with filler material while lying on the actual reactor flange. In order to remove the double cartridge from the air gun, first move the feed pistons backward by operating the red button (Fig. 1, item 2), and then press the ejection mechanism (Fig. 1, item 3). If several double cartridges are needed to fill a gasket, one static mixer may be used for all cartridges. When the gasket has been filled, remove the last cartridge from the air gun and isolate the air supply. Open, but not totally empty double cartridges may be closed with the cap and reused later. m For the disposal of the used static mixers and the double cartridges, refer to Section 10. 9 Put the gasket filled with UF3000 in place and slowly lower the cover. Caution: Place large covers down lightly due to their inherent weight and secure them in this position with a hoist until the filler material has finished curing. 10 Shaping and position control are achieved with the help of individual clamps. The position of the cover can still be influenced in this way. 10 Pfaudler GmbH Gasket System 3000 AF3000/GR3000/UF3000 11 The excess filler material is pressed out and can be cut off once it has lost its sticky properties. The thickness of the filler material should be 2 mm around the entire flange perimeter. When the filler material has totally cured, apply the clamps one by one. 12 Finally tighten the clamps several times one by one with the prescribed torque. Before performing this step, you must ensure that the filler material can no longer be deformed plastically. In order to close the cartridge again 13 To close the double cartridge again, please use original, unscrewed cat (pic. 5). Dry storage: After re-using close the cartridge again, it is durable for 6 months (Chapter 7.3). Pfaudler GmbH 11 Gasket System 3000 AF3OOO/GR3OOO/UF3OOO 8 Starting up new gaskets Even when packed with UF3000, the reliability and useful life of the gasket during operation will depend decisively on the start-up procedure for the reactor after the gasket has been replaced. It is necessary to re-tighten the clamps several times during the start-up phase in order to compensate for the settling amount of the new gasket -- by the way, this is independent of the filler material. However, with the help of UF3000, you can achieve that the gasket settles faster and more evenly. The following method has proven its worth in practice: v When the clamps have been tightened with the nominal torque, a pressure test with water must be performed. Afterwards, correct the clamp tightening torque while the reactor is de-pressurized. For the maximum permitted tightening torques of the flange connections, please refer to Operating Instructions 318. v Then perform a second pressure test with water. For this purpose, heat up the reactor to its operating temperature and keep it at this temperature for approx. 12 to 16 hours. Then re-tighten the clamps to their nominal torque while the reactor is de-pressurized and at ambient temperature. v Now the apparatus can be started up. It is advisable to check the tightening torques of the clamps after the first, second and approx. tenth batch. If necessary, re-tighten the clamps with the nominal torque. A gasket that has been started up according to these instructions will justify the efforts by a long useful life and high operational reliability. We recommend providing a splash protection (e.g. sleeve) around flange connections. 9 Maintenance Once it has been installed, the gasket is practically maintenance-free. An occasional visual inspection of the exposed part of the PTFE envelope in the reactor for mechanical damages and the outer perimeter of the gasket for signs of leaks will be sufficient (use leak detection spray, if necessary). The tightening torques of the clamps should be checked every six months in the course of apparatus maintenance (refer to Operating Instructions 318). 10 Health and safety at work AL Please note the detailed instructions and information concerning the UF3OOO filler material given in the material safety data sheet (Annex 1). When both components of the filler material have been mixed and cured, the material is neutral and does not pose and risks to health or the environment. 11 Faults: causes and correction If you notice a leak, check the prescribed torque at the de-pressurized reactor at ambient temperature and re-tighten the clamps, if necessary. It may be necessary to observe additional, specific safety measures. If the leakage of the gasket system cannot be corrected by these measures, the gasket must be replaced.
